REPLY.5: A portable machining

Bayab Industries recently developed the REPLY.5 portable machining robot dedicated to composite repair. This 100% industrial
Airbus-qualified automated system for A350 fuselage bonded repair is
composed of a 50kg robot connected to a wheeled ground unit, and
programmed by a touchscreen pad. REPLY.5 divides repair machining lead
times by up to nine times depending on the
dimensions and location of the damage. It
uses an exclusive process, Abrasive WaterJet
(AWJ), to blind-machine (in opposition to
AWJ cutting) composites ply per ply. The
decisive advantage of AWJ blind machining, as developed by Bayab Industries, is a
constant working depth regardless of the
shape of the machined part. REPLY.5 is thus a simple two-axis robot for 3D
machining and does not require any geometrical control nor CAD/CAM
software. Programming, on the touchscreen pad, becomes then very simple
and can be entirely processed by current repair teams after two training days.
The robot is equipped with a patented effluent collection system that recovers volatile carbon dust and ensures 100% clean air for human and technical
(electrical) environments.

HyVarC®, a patent-pending hybrid InVar and composite mould from
Ascent Aerospace, offers a cost-effective, lightweight, short lead time
solution for prototype and development applications. HyVarC combines a thin Invar backup structure and facesheet with a bonded,
high-temperature composite working surface. The hybrid mould capitalizes
on the desirable performance characteristics of Invar and composites to offer an
ideal layup mould for prototype aerospace
parts.
- 50% lighter than an Invar mould: Thin
Invar, and the resulting lighter weight tool,
is easier to transport and offers thermal
mass benefits for faster autoclave cycle time when curing a part.
- 20% shorter lead time: The master mould is eliminated. Thin Invar requires less time to weld and eliminates the need for an anneal cycle.
- Superior leak performance and dimensional precision: The machined
composite working surface offers exceptional dimensional accuracy and
is not exposed to the high-temperature, oxidative environment of an autoclave, because a part fabricated on a HyVarC mould is bagged to the Invar
facesheet. Vacuum reliability is not dependent on the composite surface
and does not degrade with age or thermal cycling.
- Easily reconfigurable: The composite working surface is easily re-machined to support modifications for rapid prototyping and R&D applications. A damaged surface can be repaired with material add (layup) and
subtract (re-machine) operations or burned off to lay up an entirely new
surface.

For the first time ever, a heat gun
can sense, display and control actual surface temperatures. The revolutionary Master Proheat STC®
heat gun from Master Appliance brings
work surfaces up to target temperatures
quickly. Once there, it provides continuous heat control to allow working efficiently at the programmed surface temperature without under-heating or
over-heating the material.
The CE-certified Proheat STC model PH-2600 operates at 230 volts
and features an electronically-integrated Infrared Sensor and Dual Laser
Targeting System™. Target surface temperatures can be dialled in by 10°
increments from 40°C to 270°C. The air flow can be adjusted from 113453 l/min and the unique ProLoc™ key is used to lock-in the temperature
and airflow settings.
The Master Proheat STC® heat gun delivers accurate process control for
a wide range of temperature-sensitive materials and applications: from
manual hand layup of prepreg materials to splicing core-fill using foam
adhesives, to curing paint and more.

Automated stringer former and trim cell > Booth:
As a custom manufacturing automation solution Hall 6 - R31
provider, Accudyne Systems focuses on "Necessary Innovation"
versus "Reinventing the Wheel". One such innovation is an automation-assisted stringer former and trim cell that incorporates multiple
composite material processing technologies including laser projection, forming, compaction and ultrasonic cutting. The machine facilitates
the simultaneous manufacture of two stringers up to 6.1 m long (the design can be adapted to longer stringers). The plies are placed, formed and
compacted one-at-a-time to minimize ply buckling, wrinkling and voids.
Laser projection-assisted (Aligned Vision) ply placement is accomplished
by operators and options exist for automated ply placement. The novel
forming mechanism is adapted to specific part geometries and can accommodate straight or curved stringers. A silicon bladder system (Torr)
automatically compacts each ply after forming. The backing material remains on an individual ply until forming and compaction are complete.
The operator removes the
backing before the next
ply is placed. Once the
ply stack is complete, the
6-axis CNC (Siemens
Sinumerik)
ultrasonic
knife (Dukane) trim module cuts the stringer to
the final geometry. When building two parts simultaneously, each ply is
completed in about two minutes. Consequently, a quantity of two 10-ply
stringers are built every 50 minutes including trimming.
